Foam Lamination

Foam lamination is a critical post-processing step that enhances the comfort, durability, and functional performance of synthetic leather or textile-based automotive and industrial materials. After the base product is developed and finalized, the foam lamination process is carried out to meet specific application needs, especially in seating, door trims, armrests, headrests, and interior panels.

Process Overview

  1. Material Preparation:
The base layer (synthetic leather, PVC/PU, or textile) and the selected foam (usually PU? ) are inspected and cut to the required size. The foam thickness can vary depending on the end-use requirements, typically ranging from 1mm to 10mm.
  2. Adhesive Application:
A specialized adhesive either flame-based or solvent-based—is applied to one side of the foam or base material. The choice of adhesive depends on performance needs such as heat resistance, flexibility, and bonding strength.
  3. Lamination Process:
Using a lamination machine, the adhesive-coated surface is pressed against the base material under controlled heat and pressure. This ensures a uniform and durable bond without affecting the surface texture or finish of the material.
  4. Cooling & Curing:
Once laminated, the material passes through a cooling zone where the adhesive is cured and the laminated layers are set firmly. This step ensures long-term adhesion and dimensional stability.
  5. Inspection & Finishing:
The laminated material is inspected for uniform bonding, surface finish, and foam alignment. Any defects are trimmed or corrected before the final output is wound into rolls or cut into sheets as per customer requirements.

Foam Lamination Process in Marvel GDC Pvt Ltd.

Receiving the Sample

  • Once the synthetic leather sample is prepared, it is sent for the foam lamination process.
  • The sample is carefully inspected to ensure it meets initial quality parameters before being brought to the flame lamination machine.
  • The machine is prepped and calibrated for precise lamination.

Preparing the Foam

  • The foam material is selected based on the required thickness, density, and other specifications as per the end product’s functionality.
  • Foam is cut and trimmed to match the dimensions of the synthetic leather sample.

Screaming on Foam and Attaching Fabric

Screaming Process

process is applied to the foam’s surface to prepare it for fabric attachment.

  • This ensures strong adhesion between the foam and fabric layers.

Fabric Attachment

A light adhesive layer or flame

  • The selected fabric polyester is carefully aligned and attached to the prepared foam.
  • This step improves the overall durability and functionality of the laminated material.

Flame Lamination Process

  • A controlled flame heats the foam, creating a molten adhesive layer on its surface.
  • Immediately after, the synthetic leather is pressed onto the molten surface, ensuring a secure and seamless bond.
  • This process is carried out under strict temperature and pressure conditions to avoid material damage.
  • The laminated sample is cooled down and inspected for uniform bonding and finishing quality.
